Tunneling is one of the most fascinating and crucial aspects of civil engineering. Whether carved through mountains, buried beneath cities, or placed below bustling railway stations, tunnels silently support seamless infrastructure systems.

Recently, I had the opportunity to observe a unique application of tunneling in a railway redevelopment project: a prefabricated tunnel system constructed for the efficient movement of parcels across the station. Beyond its function, the real innovation lies in the method of construction, design detailing, and layer-wise protection systems — a model of modular and rapid infrastructure development.


The Need for Underground Parcel Systems

Modern railway stations are transforming into integrated transit and logistics hubs. With rising freight volumes, it's essential to separate pedestrian zones from logistics pathways. An underground tunnel serves as a dedicated, uninterrupted channel for parcel movement — enhancing safety, preventing congestion, and improving efficiency.


Why Prefabrication?

To optimize speed and quality, prefabricated RCC tunnel segments were chosen over conventional cast-in-situ construction. This decision helped:

  • Minimize on-site work

  • Ensure better quality control

  • Enable faster installation within limited timeframes — crucial in operational station areas


Construction Methodology

The tunnel construction followed a systematic, modular approach:

1. Prefabrication of Tunnel Elements

  • RCC segments were cast in a controlled off-site facility.

  • Lifting anchors and proper joint configurations were integrated for seamless assembly.

2. Site Excavation and Base Preparation

  • Excavation was carried out to the designed depth and width.

  • lean concrete bed ensured level support and uniform load transfer.

3. Installation of Prefabricated Members

  • Tunnel units were lowered using cranes and aligned with precision tools.

  • Joints were sealed with waterproofing compounds above that geo-textile layer is being applied from outside.

4. Top Slab Casting

  • Once assembled, a reinforced concrete slab was cast above the tunnel.

  • This slab became part of the platform, distributing superimposed loads from above-ground activity.




Layer-wise Detailing Above the Tunnel

To ensure long-term performance, a protective layer system was constructed over the slab:

🔸 External Waterproof Coating
Applied over the tunnel exterior to prevent water ingress and protect against soil chemicals.



🔸 Geotextile Layer
Placed above the waterproofing — acting as a filtration layer and protecting the membrane from mechanical damage.

🔸 HDPE Shock-Absorbing Pads
Installed to absorb vibrations from train movement and other dynamic loads above, reducing stress on the tunnel structure.



This multi-layered system safeguards the tunnel from mechanical, environmental, and vibrational impacts.


Why This Matters

The use of modular, precast tunnels for logistics is a smart engineering response to evolving infrastructure demands. Key benefits include:

✅ Higher Quality – Factory conditions allow better control over dimensions and curing
✅ Reduced Disruption – Ideal for functioning stations or city centers
✅ Improved Durability – Protective layering ensures long service life
✅ Segregated Logistics – Enhances station safety and operational clarity


Final Thoughts

This tunnel might go unnoticed by most passengers — but it plays a critical behind-the-scenes role. It’s a quiet enabler of smooth logistics, optimized space, and modern infrastructure planning.

As India continues its journey of large-scale infrastructure development, solutions like prefabricated tunnels will play an increasingly important role — not just in railways, but also in urban utility corridors, freight management, and smart city designs.
